the problem with the stock bonny cap is that the seal is over tensioned when you screw the cap in, the ratchet drives the seal into the tank with to much pressure before it breaks loose.
just pull the cir clip and inside you will find a spring activated tongue that simply pushes into a slot, and breaks free when the spring tension is overcome.
unfortunately the spring is to powerful and drives the gas tank seal into the tank to far, the solution is to pull out the spring and reduce its length by simply grinding a fraction off it until the tension is at a sensible limit, if you take to much off stick the spring in your vice and simply pull it out a bit ..

I just ditched the spring - no more embarrassing wrestling with the fuel cap at the petrol station, no leaks, no probs

I just lube the seal once in a while.. never had it stick... then again.. I never over tighten either

after about 1500 mi worth of fill ups i never have a problem



unless i try to get it off without gloves....

On my scrambler, i tighten it up until it clicks once, and its still easy to open. Just push down like on an aspirin bottle and turn.

Not sure if the caps are different on various models

Nice tip, that - lot of people have had problems with that cap! I think another way is to use a round section proper 'O' ring rather than the square section one on newer bikes. I swapped the round one from my 01 Bonnie to the Scrambler, and it solved the problem. Suppose one could slice the square section sealing ring down a little too.

Shortening springs does NOT change the spring tension regardless of application. Shortening a spring simply shortens a spring. In some applications, shortening the spring may work, but it would still be better to use a spring of the same length but one designed with less tension. :-D Spring wire diameter, # of coils per inch, and size of spring coil all play into determining the spring tension.

There is no need to tighten it until it clicks. I never let mine go to the click. Just snug it down, it's not coming out! :hammer:
