I'd like to modify my stock exhaust system (Triumph Trophy, 2001)to get a little more sound out of it, without purchasing a set of canisters if possible. Any ideas? :???:

7/8" hole saw in the exit side of each exhaust. Drill the baffle that's 14" inside. Very easy to do, but rigging up extensions that long is the trick. I used a hole saw that had a hex shank on the back side, used a deep well socket and extensions, (here's the trick) find an old screw that is 3/8" across flats. Use a bench grinder to remove two of the points in the hex to make it square to fit into the 3/8 drive on the extension. Then chuck the threads right into a drill. Also, duct tape the hole saw to the extension so you don't loose the hole saw in the pipe. If your careful and lucky, the drilled out baffle will come out with the hole saw.

This whole process takes less than five minutes and will add only a little extra sound at the higher RPMs. At idle you will not notice the difference. As my 1200 is re-jetted, K&N Filter and the head is ported and polished, I needed that extra flow. I also didn't want to spend $700 for pipes.

For your response to my question. Does the modification you speak of give you enough flow with the engine modifications you made? Also, I didn't really understand the first sentence of your reply-7/8inch hole saw in the exit side of each exhaust. I will try to rig up the extension to drill out the baffle. Wish I could get a little more tone out of it at lower r.p.m.'s. I may try and search for used D&D's.
I'll bet your Triumph is a lot of fun to ride.

Its still a little restricted for my set up. The reason my head got polished was I have a valve stem leak under warranty. They removed the head to ensure no damage. While all the work to remove/replace it was covered under warranty, it only cost $200 for the head work. Still a good improvement over stock.

Sorry for the confusion, just drill out the baffle. No need to remove pipe from bike (drill from back side). I suggested using a hole saw rather than a drill bit because is cuts though the stainless steel sheet metal baffle better. Also less chips. A hole saw, if maybe that is a local term, is a small drill bit surrounded by a cup with saw teeth on the edge. The cup is the final hole diameter. Hope that helps.

Thanks for clarifing. I had wondered about making a hole punch by sharpening a 1/2 inch threaded rod and just taping it through the baffle in a couple of places. I'm not sure I'm skilled enough to make the setup ypu described, though I'm willing to try if the hole punch idea is no good. Do you mind giving your opiion about punching it out?

I would not recommend punching out the baffle. Without knowing exactly how the baffle is attached to the internals of the pipe, you could damage other parts.
