1999 Sprint St Exhaust

I dropped my St over a year ago and had it fixed at a local shop, they replaced plastic and metal parts. They also replaced the muffler. Since then I have hadc 3 new mufflers replaced due to cracks around the point where the muffler and pipe meet, not at the weld but back at the muffler. The dealer replaced the broken footpeg mount once, the rubber bushings once and had the header pipe welded once. I just cracked the 4th one with less than 1000 miles on it. Has anyone has similar issues?

What sort of exhaust are you referring to exactly?
The problem you have outlined I do not believe is common and it sounds to me as though something is not aligned correctly putting stress on a joint or weld.

Just had a look on Bike Bandit to see what fitted where & see there are rubber washers/bushings in 2 places. All I can think of is miss alignment or perhaps the points where there are rubber mountings are being over tigtened thereby not allowing them to do there job of damping out the vibrations & allowing for slight miss alignments.. Try slackening off all the fixing points and retightening with new rubber bushing/washers ensuring that everything is properly alligned with no side stresses as you tighten. Have you a welder locally who can weld the cracked part.? Maybe if it is stainless it might buff out & remove the weld burning & look presentable. Worth a try perhaps? Save a fortune.

1999 ST Mufflers

These are stock Triumph mufflers. The dealer who is replacing them under the accident workorder says all things are lined up and correctly tightened. I looked on Biker Bandit and found that for early Sprints there are 3 different part numbers for the mufflers and brackets, so that could be part of the issue. Triumph has not been able to figure it out. I think it is ether wrong muffler with slight manufacturing for mounting or a bad batch of mufflers. My reasin for posting was to see if anyone else had replaced their stock mufflers with stock ones. I may replace with an aftermarket (lighter) unit, but that still does not expalin the 3 craked ones.

Some of the carbon pipes use to leak but I hadn't heard of a problem with the stock ones.

Poor alignment is my guess too.
