Is it made specifically for the S3? Looks like a lot of leverage there. I don't think it would take much to break the subframe considering how far it hangs off the back.

Looks like your rack is different than what is currently out there for the '08 and on. Notice the legs that mount to the passenger foot pegs in this picture http://www.twistedthrottle.com/trade...view/4585/243/

Probably because they later found out that the older form of mounting caused too much stress on the sub frame... Hmmm?

Bummer. Looks like the box you have on there will put the whole assembly well over the 7.5kg (16.5lbs) max load limit. The box + adapter plate alone might push you close and then there was the additional load of passenger leaning on the box.

I had the same rack on my old bike for few years, but I only used a small soft bag on it and only on longer trips. No problems.

Probably. SW Motech has also dropped the max load limit on the newer and sturdier construction to 5kg only (including adapter plate + bag). So not much room for luggage within the limits.

work hardening

It doubt it was the load that broke it. The sub-frame is aluminum and it will will work harden when it's flexed repeatidly. I bet what happened is that the assembly was vibrating and flexing that section of the frame until it got hard and cracked.
Before you go out and buy a new/used subframe, see if you can find a welding shop to fix it for you. Proabbaly cost a lot less.
Maybe they can whip up some sort of support for the box to keep it from happening again. Good luck
